Fuel Injectors — Atomisation, 7 Tests & Overhaul

How 200–400 bar becomes a burning mist — and the seven bench tests that condemn a valve before it burns a piston.

1. The Atomising Task — NRV, Sealed, Mist

Pump pressure arrives at 200–400 bar — enough to lift the valve against firing pressure — and the injector must turn that pressure into combustion, not a jet of burning liquid. Three requirements, each tested separately on the bench:

2. Atomisation vs Penetration — Fine Enough to Burn, Far Enough to Reach

Examiners pair these two because every spray fault is one of them. Atomisation is droplet size — surface area per gram of fuel, hence vaporisation speed. Penetration is throw distance — how far the spray cone carries into the compressed charge before burning. The nozzle-hole count, diameter and injection pressure set both together:

3. Construction — Needle, Nozzle, Spring, Screw

A 2-stroke injector is a spring-loaded needle in a lapped nozzle body: fuel pressure lifts the needle off its seat against the spring, holes in the nozzle tip shape the spray, and the spring snaps it shut the instant pressure falls. Opening pressure is whatever the spring says — the adjusting screw compresses the spring, the lock nut freezes the setting, the cap nut seals the stack:

Strip order is the stack in reverse — cap nut, lock nut, slacken screw, retaining nut, nozzle, distance piece, dowel pin, push rod, spring, spring seat — then needle out of the nozzle under cover. Lapping order on rebuild: needle, spacers, injector-body contact face, all with fine paste; nozzle holes cleared with the cleaning pin only.

4. Seven Bench Tests — Crack, Pattern, Drip, Leak

Before overhaul, the as-found injection pressure is jotted down — it is the baseline the rebuild must beat. After overhaul, each test proves one sealing surface or spray quality, in this order:

Opening pressure. Purged injector in the test kit, handle worked in quick succession — nozzle must crack with a sharp cracking noise at set pressure. Note it against maker guidelines.

Spray pattern. Paper inside the kit, one jerk — oil from every hole equally. Fewer jets than holes means choked holes.

Atomisation. At opening pressure the discharge must be mist, not stream — eye-read at the crack point.

Penetration. Read on the engine card and exhaust, not the bench — cone must reach the charge without painting the wall (see §2).

Hole diameter. GO/NO-GO gauge in every hole — erosion opens holes and coarsens the spray before any other symptom.

Drip test — needle vs seat. Hold just below opening pressure for minutes — any drip condemns the seat seal.

Leak test — needle vs guide. Pressurise just below opening, watch the fall — fast fall means guide leakage, renew needle and nozzle together.

Needle back in the nozzle must slide under its own weight — free movement is what lets firing pressure expand the ring-seal outward. A sticking needle makes every test pass and the engine still smoke.

Removal cautions from the engine

Stop the unit and isolate fuel before breaking the HP line — a cracked-open line at residual pressure cuts like a knife. Cap every open HP connection against dirt ingress the moment the injector lifts out; one grit grain scores the next needle. Workshop standing rule: defective valves and injectors never keep running — swap the tested spare at the first momentary stop, because imbalance becomes fire.
